How Surfboards Are Made: From Ancient Timber to Modern Foam

Surfing is one of the oldest sports in the world — and the board beneath your feet has undergone a remarkable transformation over thousands of years. Whether you're a seasoned surfer or just getting into the sport, understanding how surfboards are made gives you a deeper appreciation for the craft behind every wave ridden.

The First Surfboards: Carved from Ancient Trees

Surfing originated in Polynesia, with the earliest records dating back over 1,000 years in Hawaii. The first surfboards — known as papa he'e nalu — were carved entirely by hand from solid wood. Hawaiian craftsmen used three types of trees: koa, ula, and wiliwili, each chosen for their specific weight and buoyancy properties.

The process was deeply spiritual. A craftsman would select a tree, offer prayers and gifts at its roots, then fell it and begin shaping. Using stone adzes and coral, they would carve the blank into shape, then finish the surface with a mixture of charcoal and oil to seal and darken the wood. These boards were heavy — often weighing 50–150 lbs — and could reach lengths of up to 18 feet for the olo boards reserved for Hawaiian royalty.

The Early 20th Century: Lighter Woods and the Hollow Board Revolution

When surfing spread to California and Australia in the early 1900s, largely thanks to Duke Kahanamoku, shapers began experimenting with lighter materials. Redwood and balsa wood became popular choices, dramatically reducing board weight.

The real breakthrough came in the 1930s when Tom Blake invented the hollow surfboard — drilling hundreds of holes through a solid redwood plank and sealing it with a thin wooden deck. This cut weight significantly and introduced the concept of a fin for directional control. Blake's hollow boards were the first to be mass-produced and marked the beginning of surfboard design as we know it.

The 1950s–60s: The Foam and Fibreglass Revolution

The modern surfboard era truly began in the mid-1950s when Bob Simmons and later Dave Sweet began experimenting with polyurethane (PU) foam blanks wrapped in fibreglass cloth and sealed with polyester resin. This combination was lighter, stronger, and far easier to shape than wood.

By the late 1950s, shapers like Hobie Alter and Grubby Clark had refined the process. Grubby Clark's company, Clark Foam, would go on to supply the majority of the world's foam blanks for decades. The shortboard revolution of the late 1960s — driven by shapers like Bob McTavish and Dick Brewer — pushed boards shorter, thinner, and more performance-oriented, all made possible by the versatility of foam and fibreglass.

How Modern Surfboards Are Made

Today, the vast majority of surfboards follow a well-established process, though materials and techniques continue to evolve.

1. The Blank

Most boards start with a pre-shaped polyurethane (PU) or expanded polystyrene (EPS) foam blank. EPS blanks are lighter and more eco-friendly, and are used with epoxy resin rather than polyester.

2. Shaping

A shaper — either by hand or using a CNC machine — carves the blank to the desired outline, rocker (curve), concaves, and rails (edges). Hand shaping remains a revered craft, with master shapers spending years perfecting their eye and technique.

3. Glassing

Fibreglass cloth is laid over the shaped blank and saturated with resin (polyester or epoxy). Multiple layers are applied to the deck for durability. This process, called laminating, is done in a well-ventilated space and requires precision to avoid air bubbles or uneven coverage.

4. Sanding and Finishing

Once cured, the board is sanded through progressively finer grits to achieve a smooth finish. A final gloss coat or matte finish is applied, and the board is polished.

5. Fins and Leash Plugs

Fin boxes or plugs are routed into the board and glassed in place. Modern fin systems like FCS and Futures allow fins to be swapped out, giving surfers flexibility to tune their ride for different conditions.

6. Artwork

Many boards receive custom artwork — either airbrushed under the glass or applied as a printed inlay — before the final gloss coat seals everything in.

The Future: Sustainable and Alternative Materials

The industry is increasingly moving toward more sustainable options. Bamboo skins, bio-resins, recycled EPS foam, and even algae-based materials are being explored by progressive shapers and brands. The goal is to reduce the environmental footprint of a sport that depends entirely on a healthy ocean.
